determine why mail clients download mails 2nd time

Yes. It's possible it did not get mounted automatically, but it's your
server, not mine. What dovecot log entry says that at the time the error
was reported, /var/vmail as owned by root:root, with mode 0755.

Corrupted index cache file can happen for many reasons, but it usually
fixes itself. I would suggest enabling mail_log plugin if not done so
yet, to get logging about mail actions.
